The first failure boundary is SSI cable assignment. Clock+ / Clock- and Data+ / Data- must remain true RS422 differential pairs. If the 7-core cable assignment, Gray decoding, shield grounding, clock pause, or 25-bit word interpretation is copied incorrectly, the PLC can receive a valid SSI stream while calculating the wrong absolute position.

This replacement fails when SSI communication is present, but the PLC reads the wrong position because cable mapping, Gray-code decoding, 13/12-bit word length, monoflop timing, or controller baud-rate setting does not match the original encoder.
